THE HARDFACING TRAP: METALLURGY OF FIELD WELDING
Monolithic-shaft shredders (Hammel VB 950 DK, Lindner Urraco 95) are engineered as a single-piece heat-treated alloy shaft with welded-on worm flights. When the flights wear down — typically every 2,000 moto-hours on C&D waste — the operator has two choices: extract the shaft and ship it to a factory refurb bay (10–14 days round-trip including transport), or field-hardface the flights in-place (5–10 days, but at catastrophic metallurgical risk). Field hardfacing in CEE conditions means welding 50–80 kg of hardfacing alloy onto a 2-tonne heat-treated shaft while standing in mud at -10°C, with a 200-amp stick welder powered by a site generator, with no pre-heat oven and no post-weld stress relief furnace. The thermal gradient between the weld pool (1,400°C) and the shaft body (-10°C ambient) quenches the heat-affected zone, seeding micro-cracks in the tempered steel.
FAILURE MODE: SHAFT SNAP ON TRAMP METAL DROP
The micro-cracks propagate slowly under cyclic loading — each rotation of the shaft works the crack tip a few micrometres deeper. After 50–200 hours of post-hardfacing operation, the next I-beam fragment, rail section, or tank track drop lands on the shaft. The tramp metal wedges between flights, the shaft twists, and the fatigue-weakened cross-section snaps. The break is always catastrophic: the shaft fragments damage the bearings, the synchronizing gears, the hydraulic motors, and often the frame. Total repair cost: 40,000–80,000 EUR per incident. Total downtime: 3–6 weeks including parts procurement. Over a 10,000-hour operational horizon on heavy C&D waste, a monolithic-shaft shredder requires 5 shaft restoration cycles (every 2,000 h). Per-cycle downtime: 80 hours (10 shifts × 8 h) for field hardfacing, or 240 hours (30 shifts) for factory refurb including transport. Conservative average: 80 h/cycle × 5 cycles = 400 hours of shaft-related downtime. ARJES Quick-Change cassette: 4 h/cycle × 5 cycles = 20 hours. Delta: 380 hours. STRATEGIC IMPLICATION FOR CEE FLEET OPERATORS
For CEE contractors running 3–5 mobile shredders across distributed demolition sites in PL, CZ, SK, HU, RO, the hardfacing trap compounds into a structural competitive disadvantage. A 5-machine monolithic fleet loses 5 × 380 h = 1,900 production hours per 10,000-h cycle versus an ARJES fleet — equivalent to one full machine-year of output. The ARJES cassette model also enables a "rotating spare" strategy: the fleet carries one spare cassette per shaft type in the regional service depot, and any machine in the fleet can be back in production within 6 hours of a wear-related stoppage. Monolithic-shaft fleets cannot do this — there is no "spare shaft" concept, only a 5–14 day hardfacing queue.
